Abstract

Ni-based catalysts are widely employed in methane reforming and cracking processes, however, their industrial application remains constrained by rapid deactivation caused by carbon deposition (coking). This thesis investigates the role of iron on the catalytic performance and coking resistance of the catalysts with focus on the mode of incorporation, oxidation state, reaction environment, and concentration of iron present as dopant.

The results show that doping the γ-Al₂O₃ support of Ni catalysts with well-dispersed iron ions in the support matrix significantly enhances catalyst stability during methane partial oxidation (POM) and combined dry reforming and partial oxidation (DR-POM). At 700°C, catalysts containing well-dispersed Fe3+ ions in the support, with Fe contents in the range of approximately 1-5 wt.%, exhibited substantially improved resistance to carbon formation. In particular, a catalyst containing 3 wt.% Fe showed negligible crystalline carbon deposition, with a coking rate of 9.0 × 10⁻⁶ gC gcat⁻¹ h⁻¹, representing nearly a two-order-of-magnitude reduction compared to the Fe-free catalyst (7.7 × 10⁻⁴ gC gcat⁻¹ h⁻¹). This enhancement can be ascribed to the presence of dispersed Fe2+ species that form upon reduction, which during the reactions, promote a redox cycle of Fe2+/Fe3+, allowing for continuous oxidation and removal of carbon species. The major findings of this investigation indicate that reaction mechanisms are highly dependent upon the method of incorporation of iron into the catalyst. When iron is dispersed in the support matrix, coking reactions are minimized due to stronger metal-support interactions and redox activity. However, when iron and nickel are co-impregnated onto the support surface, alloying of iron and nickel is facilitated, leading to methane decomposition and CO disproportionation reactions, thereby accelerating carbon formation and consequently leading to faster deactivation of the catalyst. The iron loading is also found to play a vital role in determining reaction mechanisms and the catalysts’ performance, as iron loadings above 10 wt.% lead to the formation of FeAl2O4, which, under partial oxidation and simultaneous DR-POM, leads to methane cracking and hence, the growth of crystalline carbon.

Physicochemical characterization of the catalysts revealed that iron dispersed in the support matrix is only partially reduced to Fe2+, that eventually segregate near the surface and participates in redox reactions of Fe2+/Fe3+, thereby allowing for continuous oxidation and removal of carbon, as opposed to its accumulation.

With these findings in view and in consideration of the ability of FeAl₂O₄ to actively facilitate methane decomposition, an FeAl₂O₄-supported Ni catalyst prepared via the acid-free sol-gel method using a propylene oxide gelation agent was synthesized. The catalytic performance of the prepared catalyst in methane cracking reactions was found to be superior to conventional γ-Al₂O₃- and MgAl₂O₄-supported Ni-based catalysts. The Ni/FeAl₂O₄ catalyst showed superior catalytic performance, achieving conversions of 90% at the onset at 800°C, while also demonstrating superior stability. This is a direct result of the synergistic effect between the Ni nanoparticles and the FeAl₂O₄ spinel support, which directly contributes to methane activation.

From the findings presented in the thesis, it is clear that the careful control of iron dispersion and loading is critical in enabling the active participation of the redox reaction in the carbon management ability of the Ni-based catalyst under reforming conditions.
